Hmm, an interesting theory. I was going to incorporate something like this in a Neo and Roman comic I was working on.
The comic is supposed to be based on when Neo finds Roman, alive, but soon figures he's not exactly... okay.

Tho for some reason, I think Roman might still behave the same, except he's easily annoyed by others (maybe including Neo) teasing his extra features. Like, if Ruby does stumble across him, I'm gonna guess she might say something like "Wow, Roman. What big teeth you have!" Roman's reply? "I'm gonna assume that you think my answer to that is 'The better to eat you with, my dear.', but you're wrong. I don't eat people to survive, but I'll definitely bite you and hurt you with these freakin' big teeth, little Red!"

My personal theory on how Roman should return (if he does) is based on the fact that griffon grimm are the younger versions of the dragon grimm, (or that they are in a similar class) which can spawn other grimm. If that Alpha griffon was just developing its ability to do that then Roman (while inside it) would have gotten hit by drops of that oily black goop and grown alpha beowolf ears (possibly a claw) and maybe the right half of his face turned grimm mask. When he realizes what has happened with his appearance he becomes enraged (because his good looks and charm have been key in his criminal career thus far) and he blames his condition on Ruby (because obviously). And he goes out to find her (with people constantly mistaking him for a Faunus which he hates because we know he despises the Faunus).
And if they must kill him off of the show, the best way I think he could die is that when he finally meets up with team RNJR he convinces them that his experience in Vale's underground operations and his connection to Cinder is valuable to them. While the other three are skeptical (Jaune especially), Ruby trusts him enough to make the deal and takes extra precautions against him. Later on when the team somehow separates temporarily, Ruby and Roman get stuck together and this is when he takes his opportunity to strike. The two then begin to battle, meanwhile, Jaune notices the sparks from Roman's cane in the distance and realizes that Ruby is in trouble. Finally, the battle reaches the point where both Ruby and Roman's auras reach 0 (Roman's running out faster because he is half grimm now and has less of his soul). Ruby is kicked away from her weapon and Roman is about to land the killing blow when Jaune comes in and kills Roman just in time. Proving to himself that despite not being able to save Pyrrha, Jaune CAN save the people he cares about now. This ending would reflect how in Pinnochio, Lampwick dies from exhaustion (Roman's aura reaching 0) and even translate Roman into the Big Bad Wolf character as well (Red Riding Hood being in danger and the huntsman coming to save her from the wolf).

Huh, I like it. Except for the part where Ruby has some trust for the criminal turned freak. If Roman does show up again, i'll either be something like this or in a flashback.

imagine neo killing the grimm that ate him and discovering him inside after the grimm vanished. the grimm would have taken the brunt of the ships explosion so (assuming he hadnt been fully digested) roman could still be alive. i would love it if the next time we saw him he had robotic limbs and crap and turned into a really great fighter
